Why Do Adhesive Bonds Fail?

Adhesive failure is usually caused by material selection, surface preparation, application or service conditions. Examining where the joint separated is the best place to begin.

Identify the Failure Mode

Common Causes

  • Wrong adhesive: insufficient flexibility, heat resistance, moisture resistance or compatibility.
  • Poor preparation: dust, oil, oxidation, release agent, weak fibres or sanding residue remained.
  • Poor wetting: the adhesive did not spread and contact the surface effectively.
  • Incorrect application: too little, too much, incomplete mixing or an uneven film.
  • Timing error: components were joined outside the permitted open or working time.
  • Insufficient pressure: gaps remained or the joint moved before handling strength developed.
  • Incomplete cure: low temperature, insufficient moisture, incorrect mixing or early loading delayed strength.
  • Service exposure: heat, water, chemicals, vibration or movement exceeded the adhesive’s capability.

Investigate Systematically

Photograph both failure surfaces before cleaning them. Record batch numbers, mix ratio, spread rate, temperatures, humidity, assembly time, clamp time and cure period. Compare failed and successful joints from the same production run.

Review surface preparation and application times. Repeat the bond under controlled conditions, changing one variable at a time.
